Ha! I'm up for a challenge!

Before I took ownership, the car had a hard life, never garaged and used daily on B roads all year round.  This had taken it's toll on the bodywork.

When during the MOT, the garage was able to put a screwdriver right through the out sill to the inner sill, I knew it was time for some bodywork to be done! This was circa 2001.

Yeah she does need some TLC. Are you going to be doing the work yourself or will you be paying a garage to do it?

After finding out how much it would cost to repair by a garage, the car sat unloved for about a year, while I figured out what to do.

Now having decided that I would have a crack at repairing this myself, the missus very kindly bought me a welder  for xmas :D..I didn't get any socks that year though.

Firstly, I then had to learn to weld and not just to blow holes in everything.

And secondly, I needed to get a shopping list together for needed replacement panels, which at the time was more difficult than I realised. Many panels were already obsolete, even back in 2001!

This is what I managed to find

Both sills, the first set got returned as they didn't have the swage line in them.
rear inner sills (genuine), rear outer arch repair panels, rear lower valance, and front wings (genuine).
I also managed to source a genuine vw side member part number 171801391. I believe this was one of the very last available at the time.

BTW, prices back then were

Side member 171801391 £18.90+VAT
Housing 155803436E £72.00+VAT
Housing 155803435A £53.95+VAT
Sills (each) £22.00+VAT
Filler neck repair panel £13.50+VAT
Front wings £80.00 + VAT

How does that compare to current pricing?

Let the angle see the grinder (or whatever Paddy McG may say..)

Rear inner arch being cut away.
It's not until you do this sort of thing, that you realise how little metal (protection) there is between you and the car if you were ever unfortunate to have an side impact..

Fuel filler neck cut away and outer arch cut away. Note the nibbler in the background from Frost. Brilliant gadget, brilliant shop!

Genuine VW repair panel being cut to size.

Time to cut away the sills, carefully removing all the spot weld as we go.

New sills now tacked into place

Eventually got back to solid metal for rear axle and new panel tacked into place.

sills sprayed in primer. Not a bad fit, and not bad for first attempt!

Front wings removed. Fortunately inside arches were pretty much rust free, I guess the 1/2 inch of factory filler helped.

There was only a little surface rust, so this was sanded back and protected with a zinc based primer, while the rest of the car was being put back together.

While doing the bodywork, the old fuel lines got cut off and fuel tank removed.

So while the rear axle was off the car, I took the opportunity of upgrading the anti-roll bar to a 28mm Neuspeed one, and repainting the rear axle with Chassis Black (from Frost's)

Fortunate, to be able to source some new axle bushes and mounts, as the old ones were beyond repair.

Inner arch now reprotected and a quick coated of paint applied.

zinc primer and chassis black applied to floor pan and underneath boot floor.

The main problem was how extensive the rust was once you start cutting and grinding it away.
What looked like surface rust, wasn't just surface rust..  8O

Thanks  Yeah, it could have easily just been scrapped for a few hundred quid at the time.
